Surely a larger bore cylinder would shift more fluid for a given push on the pedal so if you say fit 6 pot calipers and the pedal travel is too long a large cylinder will help the situation.

Some years back I fitted front disc brakes and a servo on an old drum-braked sedan,with brakelines rearranged so the boost only went to the discs,and the old drums on the rear were unboosted. No rear lockups,braking eas vastly superior,but decided to boost the rear drums too but had to go to MUCH smaller rear slave cylinders or the back would lock every time. Thus I WOULD SAY if you want less braking force,reduce cylinder bore.
With binding if the servo is binding in the vacuum tank you get nasty residual pressures.Ive just taken mine apart and cleaned it out but the problem persists.What lubrication does the leather seal like?

Calipers if not used regularly get a bit stuck in a rut as it were.A G-clamp to push them to the fullest extents of their travel,then something less forceful to work them in and out until you're sick of it [dont go there] can free up grumpy old brakes.Or just get the calipers overhauled.

rebuilding callipers is a doddle so I never miuck about with levering and forcing things . . . if they dont move freely, strip em and clean em up

strangely, the auto adjuters on the late MK1 and MK2 Cortina ( probably the same as escort MK1 etc) where homologated for my car but I use the early type with manual adjusters as the autos just don't work !

They did'nt work from new Zef, trust me I used to do pre-D inspections on Fords in the 60's

had same sort of promblem on the a vw found it was a flex brake pipe to thecaliper internal wall had gong not letting fluid back to master cylinder
